Well I figured it was about time to start a little journal on this site about my little project.

Ever since I watched the WRC on SPEED when I was 15 I wanted to be a rally driver. So after I graduated college, landed a good job I bought myself my STi. After 2 years of going to shows, enjoying the STi community and running on tarmac, auto-x and such, I decided to convert my car to what I've always wanted.

Before:

The gutting begins!

By far the easiest part

Getting closer...

Good enough!

There was more just not pictured

Car is off to get the cage!

http://i101.photobucket.com/albums/m42/Tbagger_photos/IMG_1664.jpg

While the car was gone, I decided to flock my dash and guage pod

http://i101.photobucket.com/albums/m42/Tbagger_photos/IMG_1679.jpg

as well as relocate my DCCD controls, my kill switch is here as well.

http://i101.photobucket.com/albums/m42/Tbagger_photos/IMG_1685.jpg

Then I got the car back!!!

Naked cage!! (Yes there are no gussets, these are coming)

Indeed it would be great to see you on stage sometime! Keep up the great work.

1) Is your killswitch hooked up? (this is the one with the alternator lead?)

2) How did you deal with the latch for the roof vent. We had to get creative with mine, but it works well being welded to the windscreen bar of the cage. I am interested in how you addressed this problem.

When it comes to building rally cars, unless you have an unlimited budget you're going to have to be patient whether you like it or not! ooooh but it makes driving it even that much more exciting.

Plans for gravel wheels?

Tbagger
04-21-2009, 06:37 PM
^The roof scoop had no issues, i basically just cut off a couple tabs from the original mounting bracket supplied with the kit.

Kill switch is being hooked up when I get my brakes put in, April 28th. It is a Terratrip switch.

Gravel wheels are in route to my house ...

They are 15''x7'' Speedline Corse wheels, gold.

I just finished cutting up my front door cards to fit the cage, that was fun ..... NOT!

My cage impedes on the OEM window switches so I had to jimmy rig them with zip ties and drill some holes into the doorcard to secure them in place. Came out pretty nice if I do say so myself!

I'm hoping to have my GroupN rotors here tomorrow .... COME ON FEDEX!

Thanks for all the nice comments!

There must be so many rally car builds going on right now. Crap economy my arse.

October is far away but I'm sure I'll run into some obsticles. I'd like to have the car done and run a rallysprint and some rally-x's to get my feet in the sand, no pun intended :lol2:

I might make the trip up to Maine forest rally for some RA action (spectating for sure)

It's a great thing seeing all these rally cars being built!!!! I hope this sport really starts to take off in the US!!! NASA and RA joining forces could be a good thing .... MORE EXPOSURE!!!!

the car looks nice, good work. I would suggest that you take a look at skidplates on other cars. The one you have does not have very long coverage for the transmission and it's only mounted to the U frame which is not as strong as you might want it to be for the speeds that car will be seeing.

Not saying your's won't work, but that is not a spot you want to skimp...

here's what we have. Ex-Prodive GrpN piece.

I'm actually in the middle of getting a peice cut that will cover not only the tranny but also the exposed elbow of the DP .... that looks like it will take a beating.....

The list just keeps on growing which is why I'm not getting my hopes up and planning on OCT. as the first staged test ...

Wow, I think I'm about doing the same in near future.

Who did install a roll cage, is it some particular shop or it could be a friendly welder in area? I know there are specs for kinds of welds etc. Do you need any certificate for that when going to RNY?

Thank for posting the tread, it's temoting :)

Tbagger
04-23-2009, 06:40 PM
^Chris Howard is a local cage builder and knows his isshh. There are requirements on welds being a complete bead around the bars and with good penetration. A seasoned welder would do but I just sent it to him. I was the 7th cage this winter.

On to some fun stuff!!!

Any paperwork goes along with the cage, or the rally inspection visually check the cage and say OK?
Are they stock engine and tranny?

No paperwork for the cage but it must conform to the rules of the sanctioning body of the rally you are going to run (Rally America / NASA Rallysport). If you build a cage to FIA article 253 then you will have a cage that is acceptable to most (if not all) rallies in the US. The "paperwork" that shows a cage is acceptable comes in the form of a Logbook for the car, when a scrutineer inspects the roll cage and deems that it is OK to run in a rally. This can be done at an actual event or before hand.

Here is a good place to start for roll cage specs.

http://www.rally-america.com/info/2008_Rollcage.pdf

Consult the Stage Rally Prep (http://www.dirtyimpreza.com/forums/forumdisplay.php?f=105) forums for more information about building a proper roll cage.

You'll want more than 4 wheels. Do everything you can to get more of those Speedlines, NOW....you wont regret it. I'll bet they're all sold by now though. You could probably rally them, then sell them for more than you bought them for years down the road. Sell those Rotas STAT.

And leave the paint alone on them - they look bad ass as-is, and you don't wanna lose that Speedline logo... :D

And do I get a finders fee for posting about those wheels? hehehe

Ty Ty

You'll want more than 4 wheels.

x2. You'll be bummin when you've got the 4 wheels on the car, your one spare, and then you get two flats. Rally is over because you didn't have any more tires. :shootsself:

And seriously rethink the way the front of your skid is mounted.

Tbagger
04-24-2009, 09:46 PM
money, in this build, is an option as hard as it is for me to say it ....

i'm looking to sell my rotas this weekend, as in tomorrow, so that will open up some funding for more wheels/rubber. If i won powerball, without a doubt I'd have 30 wheels in my garage but seeing how this build started in February, I think I've come a long way!

I am definetly looking into picking up at least 5 more of these before they're sold out, which they are not, as of my knowledge. I got the rims from the same place I got my rotors!! Returning customer FTW!!!!

and not to knock the replies above this, but there are 5 wheels there .... :)

and in those pictures 13 wheels, + the 4 on the car .... reminds me i need to sell some stuff!!!

x3 on the wheels. You'll need 8-10 minimum. Not because they may break but because tyres wear out!
Make sure you have spare rotors/pads also. They are expendable items.

Yes, I understand the money argument, but...

fattie92
04-30-2009, 05:34 AM
Why do the "GroupN" brakes look like take off 06-07 WRX 4 pots? Are they pretty much the same thing, but bolt right up with no special brackets?

Tbagger
04-30-2009, 07:02 AM
the calipers are 06-07 red WRX brakes, pretty much the same. the rotors are JDM GroupN rotors that are 5x114.3 and keep the stock STi ebrake that is a bigger than a standard WRX ebrake (190mm to 170mm). These rotors make it a complete easy swap. the calipers bolt right up no problem.

I'm working on getting 5 more for that exact reason. Tires are :jack:

I have extra pads, rotors of course will all come in due time. I'm not looking to do a 15 events this year. This is the year the car gets together, logbooked and tested out at an event. Next year will be the fun times! :headbang:

Gotta start somewhere, this is pretty good for beginning in February of this year.

I have to work to support this project:shootsself:

Great build, and your moving at a really fast pace! Cant wait to see what it looks like when it gets back from vinyl. Did you get the gussets in yet?

Tbagger
04-30-2009, 09:32 AM
Gussets are going in when I finally seal up the inside. I made the huge mistake of putting dynamat down when it was a "street" car. i've been battling with it for a long time now but I'm so close to having all that black tar crap out of the back ....

I do have every bushing upgrade coming so that should keep me busy. Also rally intercom and computer are in the works.

After that it will be fire supression, first aide, safety tri angles and other odds and ends.

Suspension will be the last thing as it's the most expensive ...... and I don't have the money at the moment, funds are tapped with all of the above ... Although I have decided to run the Allwheelsdriven coil overs after reading such great things about them !!!

Galen
04-30-2009, 09:34 AM
Have you tried using dry ice to get the gunk off? I know it works wonders for sound deadening, it may work for dynamat too...

Tbagger
04-30-2009, 09:49 AM
so far the best method that works is taking a ball of the black crap from hell and using it to pull off the black crap from hell thats still attached. It tends to stick to itself better than the metal ..... slow process .... I do use wifies hair dryer to heat it up a bit to get it soft ....

KevinWelker
04-30-2009, 12:28 PM
yeah, the dry ice or liquid nitrogen method is hands down the easier way to get that crap off.

Daniel B
04-30-2009, 12:36 PM
Try this one...

Heat with hair dryer
Spray with brake cleaner
Scrub with small wire brush
Wipe excess with rag soaked in brake cleaner

I know everyone is so hot to get all that stuff off of a race car....but why? I've done this on a few cars and the work is SO much for a result that's...well, not really worth it. You can save MAYBE 5-10 lbs by doing this, why the bother? After working to get it all off, then repainting the area so it doesn't rust, etc., to me, it's a waste of time and effort. And having a car that is NOT excessively loud inside is nice while on long transits and driving on the street. I'd leave the dynamat. Get rid of some unneeded wiring, switch to two piece rotors, take your sway bars off, take some guts out of your dashboard, that all offers the same amount of weight savings.

^i'm not concerned so much for weight as I still have my A/C and my radio, even though the head unit is duct taped rally style!

I just got sick of everything sticking to the damn black crap. not to mention it looks like someone spilled tar in the car .... i'm a bit OCD.

Not having the car is killing me because I still have so much to do! I have my fingers crossed for next Wednesday:crazy:

Thanks!

The "custom" door switches are nothing more than zip tying them up next to the tweeter in the door handle. This allowed clearance as my door x ran RIGHT through where the switches needed to go. It was a quick fix that worked great. I drill a hole in the switches and then drilled another in the door card as close to the tweeter as possible. The rear of the switch I mounted to the door card from within with zip ties to secure that as well. For a handle to shut the door, I found an old duffel bag and cut off the two short handles and proceeded to screw them into the door where the old metal mount was that the window switch mounted up to!!!

welp, it's been slow on the updated front, if you've been following the blog of the build you can see the big install day we had. we replaced basically every bushing, mount we could and installed the intercom (the best thing evar!!!)

we're slowly moving along as we can dish out money to the build. The following should be here this week for another fun weekend,

1-fire extinguisher for the co-driver side
3- triangles for "breakdown" events
TerraTrip 202+ computer
couple stickers for the killswitch and Fire system
map light

I've contacted my cage builder and we're hopefully setting up a time to drop the car off and get the required gussets in there. just need the main hoop x, door x's, should be an easy job. After that I'll be making my appointment for someone to checkout the cage and hopefully get the thumbs up for log booking!!! (i'm nervous :) )

Also got my competition license so I feel cool now ...

I'll be updating the blog and such as parts/fun commences.

Pretty much the only thing left on the car is the restrictor, co-driver 6pt and the suspension (deposit is in)

the 303+ we have is about the ****tiest thing ever - hopefully the 202 isn't even worse (interface, ease of use, reliability, overall design)

we'll be upgrading for sure after this season. :machinegunleft:

Where do you have it grounded?

In my experience, Terrortrips need to be grounded to the battery... that has been the only solution to every problem I've had with them. Direct (fused) wire to the battery - no shared circuts.

(no problems for 1000's of kilometers afterward - many problems before - on 3 different Terrortrips)

grounding it to the battery won't change it's poor interface

I've contacted my cage builder and we're hopefully setting up a time to drop the car off and get the required gussets in there. just need the main hoop x, door x's, should be an easy job. After that I'll be making my appointment for someone to checkout the cage and hopefully get the thumbs up for log booking!!! (i'm nervous :) )

My windscreen pillar reinforcement will be in the same plane as to doorbars so I am uncertian about your setup, but, are you sure you don't need extra gussts where the windscreen reinforcement pillar passes by the door bar "x"?

(I don't know but thought I'd ask before you get your appointment)

8.3.2.1.5 Reinforcement of bends and junctions :
The junctions between:
- the diagonal members of the main rollbar,
- the roof reinforcements (configuration of Drawing 253-12 and
only for cars homologated as from 01/01/2007),
-the doorbars (configuration of Drawing 253-9),
- the doorbars and the windscreen pillar reinforcement (Drawing
253-15),
must be reinforced by a minimum of 2 gussets complying with
article 253-8.2.14.
If the doorbars and the windscreen pillar reinforcement are not
situated in the same plane, the reinforcement may be made of
fabricated sheet metal, provided it complies with dimensions in
Article 253-8.2.14.

my windscreen bar is gusseted but not with a taco style gusset. It's using just bars and on the rear of the windscreen bar connected to the front hoops. If thats what you're refering too. My appointment won't be until the first event, but I'm lucky enough to have a NASA/RA scrutineer that lives 35 mins away from me that can pretty much O.K my car before log book to tell me if it passes.

Gussets: a plate or tube that is welded to the connection of 2 roll cage tubes that provides reinforcement of the connection. refere to 6.3 for detailed description

Round tubing: Minimum length is 3 times the thickness of the tubings diameter. Minimum tubing diameter is 1'' with minimum wall thickness of .083''. Maximum wall thickness is per the materials of section 6.6

http://i101.photobucket.com/albums/m42/Tbagger_photos/IMG_1699-1.jpg

if this is what you're talking about ....

I've also inquired about my roof bars as it is a V in the oppostie direction than most. This is addressed in the NASA cage diagrams as well, figure 253-13 roof vee brace.

That sucks to hear :( luckily I don't have to deal with it as my co-driver will but I was hoping for a good deal given the cost. I had a kick ass deal for a colabra or whatever it's called but I didn't have the funds to hold onto it ... :angryfinger:

Terratrips are ok with wheel probes.
Ours is wired into the ECU. Hasnt worked properly since we put it in, then again we havent needed it.

All of this is assuming that you need a cage built to FIA Article 253...

8.3.2.1.5 Reinforcement of bends and junctions :
The junctions between:
- the diagonal members of the main rollbar,
- the roof reinforcements (configuration of Drawing 253-12 and
only for cars homologated as from 01/01/2007),
-the doorbars (configuration of Drawing 253-9), They mention this independantly of the next point, leading me to believe it is a different set of gussets.
- the doorbars and the windscreen pillar reinforcement (Drawing
253-15), The windscreen reinforcement pillar is the (near) verticle bar running from the base of your a-pillar to the top of your a-pillar.
must be reinforced by a minimum of 2 gussets complying with
article 253-8.2.14.
If the doorbars and the windscreen pillar reinforcement are not
situated in the same plane, the reinforcement may be made of
fabricated sheet metal, provided it complies with dimensions in
Article 253-8.2.14.

I'm thinking I'm wrong about your requirements, and that you dont need a FIA cage... because the FIA document describes a gusset as:

Reinforcement for a bend or junction made from bent sheet metal
with a U shape (drawing 253-34) the thickness of which must not
be less than 1.0 mm.

Probably nothing to worry about...

There is a "blackbox" needed to convert the subaru VSS signal to a format the Terrortrip can use.

(and, how's it grounded?)

The A-pillar bar is what you're refering to? The straight peice from the winshield reinforcement down to the floor box? If so then the only gusset is required when the bar is splitting the door x. Mine is a straight peice with no breaks in it and connects to the floor box with the front hoops and door x's. The gusset is required when that bar cuts door bar x.

http://carl-s.smugmug.com/photos/418509747_uqttf-L.jpg

Mine doesn't do that ^ it runs straight into the floor box and is actually welded TO the door x but not through it.

http://i101.photobucket.com/albums/m42/Tbagger_photos/IMG_1700.jpg

i might need to gusset the floor box but I'll find out soon ...

your pillar reinforcement is not on the same plane as the doorbars so you do need this type of reinforcement to meet the FIA specs to my understanding

welp yesterday the crew and the car made the hike up to Mt. Washington for the Wicked Big Meet. Even though the weather was gross it was a very good turn out. The car seemed to attract some attention so that brought a smile! We're so close in finishing this car it hurts. I can't wait to get this thing on the stages. We're hoping to be making an appearance in August if not October in NY. In the mean time I will have to stick to Auto-x and Hillclimbs to get the rush on ...

Since there was some question about A pillar reinforcement bar gussets, here is a pic of how mine were done:

Oppsie!
Tip: Rally groupie babes don't go for squeaky clean new driver's-suit dudes and a worn-in suit is worth a second a mile. Roll around in mud a bit, pour some champaigne on it, stain it w/ some sweat before next rally and you'll be beating the women off you in service and faster on the stages.

Good luck w/ the tarmac. At least now you shouldn't be starting at the back of th pack. It'll take a stage or two to learn how much marbles get dragged onto stage on corners that can be cut. Don't be caught out on first stage. Also, speeds will be way faster than your first event so it may take your navie some time to find your pace to sync the notes.
