Current state:

http://farm3.static.flickr.com/2624/5811990256_b0214e688f.jpg

Engine / trans:
ej22 with Delta Cam 200 grind
converted awd trans w/ 4.44 final drive and KAAZ clutch pack diff
lightweight steel flywheel w/ stock 2.2 clutch
no name 20% underdrive pulley
PP6 piggyback

Suspension / Brakes:
JVAB Super Bitchn' Rally Struts
Porterfield R4 pads with '95 L size brakes
Custom dual master brakes

Figured I should put up some picts from my on going M2/Grp2 fwd Impreza build. It's a little more KISS than some the other builds going on here, but it should be a fast, fun, cost effective build.

It all starts with a '94 Impreza fwd:

http://i92.photobucket.com/albums/l26/junglefbs/Subie%20Build%20Plus%202/P1041636.jpg

then some pin jacks:

Stripped:

also have a cool converted awd trans w/ 4.44 and Kaaz:

Think Broken Motorsports in NJ does flocking.

I have a FWD Impreza gearbox I had planned to use for a project that I sold. Came from a rallycar shell that was converted to AWD. PM me if you want it as a spare. I'll be in NJ in a couple weekends.

Looks great!

How many spot welds do you think youo had to drill out to get the wiper arm cover off? What are you planning to do in there? After seeing your pictures, I'm tempted to pop mine off just to clean it out.

Ummmm.... he just made this and I am sure it's good enough for him. What makes you think he is going to spend more $$$$ on a better flocked dash?? Clearly he is doing this on the cheap.

No kidding. "Hmm, I have a long way to go just to get the car prepped and done, let me waste some time and money to re-do something I already did that is functional..."

There's lots of build threads on SS.com and rallyanarchy where people have been striving for Perfect... for years.

And they'll probably just wad it up the first or second rally and have to start all over again, anyway. Assuming that they ever actually GET done.

- Pete (Perfect is the enemy of good enough)

ya, my "flocking" cost about $10 and an hour to accomplish for the time and money invested I think it came out pretty good and I won't be too upset if it ever needs to be redone.

Dave, thanks for the trans offer, I have a spare trans already and my current one is still going strong. did I mention I am going to running an ej18? The only reason for using an awd tranny is for final drive options.

There were way too many spot welds to drill for the rain tray the roof panel was easy though. It is half for the cage and half to clean out all the mouse turds from the nest in the blower motor.

just a suggestion
based on
(couldn't find flocking locally)
which indicated to me he would have preferred to flock it?

fyi
i bought enough flocking to do 2 dashes for around $60 shipped and it took 15 minutes to do

made some progress over the weekend. got the drivers seat mount made. had to put in a bunch of mounting points because I have a sparco and a sabelt seat. Haven't decided which I like more and had issues with the wings on the sparco hitting the cage on the last car. I also took the time to thread the mounts, it was well worth the effort but I think that the co drivers seat is going to get through bolts.

you can't really build anything for less than 10k. I'd say spent rather than invested. The difference with my approach is that I have been racing (3yrs rallyX) and developing an fwd impreza at the same time where it seems that alot of people get really deep in a project time and money wise and never get a chance to enjoy it. My cost/time is less. The car would go down for a couple weeks in the winter for upgrades and then back on the rallyX schedule for 9-10 events a year.

The footnote is that this is the second shell that I have had. The original car got, well read Ty Tys' comments. If the car was intact all the dates in the thread would be 6 months earlier, but that is how it goes.

I went to the Custom Cages UK site and I have some questions.....

1. Is your cage the "CDS" cage or the "T45" cage?? also, I did a little searching around and it seems that the CDS is the same as DOM and the T45 is alumiminum? is this correct?

2. What was the cost of the cage? and how much did it cost to ship to you?

Thanks!!

1. it's CDS, not the same as DOM but they are very close. T45 requires too much prep and other considerations let alone the $$$$ to be worth it.

2. the price on the CCUK website is about what I paid; exchange rate has been all over the place lately. Cage was sourced from Rallispec so I am not sure about shipping. I had looked into recertifying the cage with the optional a-pillar braces and roof X which would be about $300 shipping for just the few parts . I can't recommend Rallispec btw for various reasons.

I'm in Bound Brook, pretty close actually. you'll have to drive right by me to get to your car (looking good btw)

JVAB's... haven't driven on them. the build quality is good, they fit, they are about $2k with shipping. them came with 275/200 springs and the right valving (can't remember off the top of my head). The reason I went went with John is because I think he makes good stuff, he was willing to work with me on the fwd subie thing since the rear requires different tops and there are length considerations and they are bitchn' green.

right now the car is at my secret testing facility in central PA but you are welcome to come by any time and check the car or suspension out anytime

Yes, Andy did my logbook. It was pretty easy since I have a cage kit with the appropriate papers. Andy is very accessible for us NJ types.

Our Prod AWD car started as a street car, built and at its first race within 2 months.

yeah, I've been under a rock for the week catching up at work and getting everything picked up around here. a rally weekend is exhausting.

BRS! Great event. It is so choice. If you have the means, I highly recommend picking one up.

The car ran great, never skipped a beat. The JVABs are awesome. with all the little yumps and kicks the landing was always smooth and well damped, which is really good for the confidence.

We didn't give the crew anything to do besides change tires and bleed the brakes. I bent two rims at the event so dirty might get his wish.

The result was 10th OA and second in class, very happy.

I've even got some simple plans for a little better power out that little engine.

Quick question on the Custom Cages Cage- did you have to modify it at all, i.e. cut tubes and notch to get them to actually fit?

I helped with one a few years ago and it was terrible, but then came across one that was spot on. It seems to vary and I'm interested in what the ratio of spot on / a bit off is.

I can't really say since rallispec did the initial install. I have also heard the same thing about custom cages, sometimes they are spot on sometimes they need work. I can say that I had to fix a bunch of dave's work since he decided not to weld all the tubes all the way around. your mileage may vary but my experience with rallispec was far from stellar.

one of my planned events for next year is NEFR which is a fast rough event. The ej18 had enough power to get around at Black river but I am concerned that the car is going to hemorrhage time on the faster bits at NEFR much like I did on the few faster stages of BRS. A swap is an option but even a 2.2 would push the car into 2wd heavy for NASA and a 2.5 would mean I need to get real size wheels and tires which I don't want to do right now.

what else to do than add "maybe" go faster parts:

a 200 grind from delta
http://i92.photobucket.com/albums/l26/junglefbs/Subie%20Build%20Plus%202/deltacam.jpg

and used OBX EL headers with all new exhaust going from a 1 5/8in to 2.25in
http://i92.photobucket.com/albums/l26/junglefbs/Subie%20Build%20Plus%202/exhaustoldvsnew.jpg

A new air filter would help as well. I hadn't changed it since BRS because I didn't think there was that much dust..... the thing was completely choked with dirt. so that will help to.

a couple more other things to tidy up and I'll have it back on the ground and get some real numbers... more to come

The cams definitely helped the top end, the car seems to pull better from 5-6k. My butt dyno really isn't calibrated and I don't have any numbers to back it up with yet. haven't had the time to get out there. exhaust sounds good though. Maybe I'll get a video.

picked up a used rallitek p6 to get the mixed smoothed out a little and to run a shift light.

also installed some new '06 sti engine mounts that I got off the forums. maybe they aren't as hard as the group N but they are 140k newer than the mounts I have and 30% larger footprint.

signed up for Stafford Springs RallyX in Jan. Everything should be up and running by then.

In preparation for the Team O'Neil Rally this weekend we had the opportunity to attend the worker training day and "help out". the day consisted of 2 stages repeated for 4 total. If you have never been to Team O'Neil Rally school it really is where the rally cars have their picnic.

all changes to the car over the winter have been confirmed positive. anyone got picts?

Made it through Team O'Neil Rally this past weekend. All changes to the car were very positive. We went down 25lbs in the front spring rate, the new cam / exhaust setup is working great, the car really might have 90hp now.

The car was also wearing new taller Silverstone S505's in the 15/60r13 size versus the smaller 14/56r13's that we ran at BRS last fall.

There were a few issues that we had to sort out with the Peltor mic and rob and I ended up switching helmets right out of the first MTC. Other than that it was pretty smooth to the end aside from the 15mins we lost getting high centered on a berm up the switchbacks.... must have been a bad note:bs:

anyway here is a video of Union Long which was one of our better stages of the day. And thanks to every one that put on the event and came out and worked.

I wondered what the story was with your OA finishing position and have been meaning to get ahold of you to ask.

What's next for you guys? NEFR?

NEFR is the plan, we are going to be MaxAttacking and hopefully they will have the same super early entry they had last year.

I would like to make it down to the WDC National RallyX event but I am most likely going to have a conflict. Might have to go autoXing again....

Now get rid of those steel rims.

They'll be fine!

I can't say for sure that they were torqued tight but it's also possible that the steel wheels just heat cycled too many times and failed.

It was in a bumpy R1 at rallycross and it just straight up broke off. Lug nuts were still attached to the car. No damage to the car...thankfully.

edit: not my car

Driver Rule #8: always blame the Co-Driver.

bad note! lol i see what you did there... ;)

we had a damn fine run going at TON, swapping times all day with the winner of Group 2. all things considered, we held our own against a 16v GTI with a real young talented driver. 16v GTI versus 1.8L subie. its like bringing a knife to a gun fight! but damn didnt we drive the wheels off of it!!

there are 1.75" and 1.5" bars in my cage so I think I bought at least one of both and then a non sfi rated one for the co-drivers x-bar. Where the drivers seat is located I really can't reach most of the cage. ymmv.

we made it. it is the subaru spline coupling tool with a fender washer welded to the top. then just toss it in a lathe to get the inner diameter of the washer correct.

this is an alternative: http://bremarauto.com/subaru_transaxle_conversion.htm

I think the one in the old safe drives car was made by Dave Clark.

you still have to make something up for the shift linkage or keep the rear section of the case and block off the rear drive shaft output hole.

Thanks!!!! It was definitely a challenging weekend and a new experience for us. Getting used to the faster stages took a little while. I am getting much better at selecting the correct speed for the corner 4, 5, 6's + and -. For anyone that heard the car mid stage we are still having some teething issues with the ej22. It has a random miss fire once the car gets heat soaked and is hard to duplicate outside of racing conditions. Either way, thanks to the organizers, our crew, our sponsors, the volunteers and everyone that came out this weekend it was a fantastic NEFR!

a little bit of an update with our Black River Stages in car:

the car ran great at BRS which means that it is time to screw something up while looking for a little more performance out of the ej22. so I ask...

do you diypnp??? we'll soon see if we do.

also looking to upgrade to "L" size disks with dual masters and 14" rims for next year. should be some good stuff in the build journal soon.

Its been awhile (again) I've been making some good progress on the L brake upgrade. Picked up some fwd legacy rear disc baking plates and went to town. The car is also getting dual masters... here's a couple of pictures of the current progress, never mind the ruler:

ah ok. Although we run with the fwd, at this point, pretty much all the subaru fwd parts have been swapped out. It is closer to a '95 L than the fwd that it started as minus the gas tank and rear subframe/hubs.

So it wasn't a broken diff like you had originally thought?

turns out my expectations didn't match actual performance. KAAZ was very helpful with letting me know how to determine if it was still good. It might have been able to drive out if I didn't have +4 degrees of toe and super soft sand. I haven't driven on it since SB but both sides still have ~90lbs of break away torque and there were no big metal bits that came out of the trans when I changed the fluid.

Almost finished up the brakes this weekend but an incorrect order from Earl's meant I didn't have the correct rear flexible lines (who puts a -3 fitting with a metric thread??). Here's a pict with the masters installed. I had to cut a tab out of the firewall to fit the reservoirs in:

http://i92.photobucket.com/albums/l26/junglefbs/Subie%20Build%20Plus%202/P1000744.jpg

got the rear brakes finished after screwing around with the seal ring on the backing plate dragging on the rotor. also got the wheel scrapers together:

thanks.

basically the scrapers are to keep rocks from getting stuck between the caliper and the wheel and either putting a hole in the caliper or cutting the rim in half; never done it myself but I have seen it first hand. it wasn't an issue when the car had drums. mud, sticks, sand, small animals do get caked around the inside of the rear wheels. We had nice round sand donuts after SandBlast.

STPR is up next then NEFR hopefully. The initial schedule got all jumbled because of personal schedules. That's how it goes sometimes.

those scrappers would be sweet for daily driving as well, especially in the winter, subaru wheels suck for getting snow/ice frozen in them, causing your balance to be off for road speeds, that is a nice solution

trying to eek out a little more powah before playing around with ecu some more. swapping the ej18 intake for the ej22 intake. still running on the ej18 harness, swapped one plug and moved some stuff around should have it up and running later today. also had to take out secondary oil pressure sender on the rear galley plug. still debating plugging the throttle body coolant lines or not. sorry about the picture quality - camera phone. ej18 on top

I thought it was better to keep the 1.8 Intake manifold cause it has longer runners and there fore more power/torque?

I've also been wanting to PM you to ask about how and why you went with a converted AWD tranny instead of a FWD one?

I haven't seen any dyno sheets showing one way or the other nor do I plan on making any. The reason that I have seen for people using the 1.8 intake on the 2.2 swap is that it just bolts on and you don't have to fuss with it. The throttle plate alone is 3-5mm larger on the 2.2, there has to be a reason.

AWD tranny: final drive options. Also, I started with a '93 fwd that has the different trans input spline count so you are stuck with the tiny fwd clutch. We are just using a stock 2.2 clutch at this point.

Basically an updated version of what the SVX guys have been running that uses the spare prom socket on subie OBDl ecus. This one fits impreza ecus. Currently running on an ej22 map and 6400 rev line. Haven't driven on it, wont be using it at STPR because I need to get out and see if the mix is anywhere near what it is supposed to be. Comparing the ej18 and ej22 map the ej22 definitely runs a bit more advance. (good thing). More to come.

Not much build to speak of lately. Waiting for the rear struts to land on my doorstep so I can throw the wideband on and run the new ecu/tune around a little. Need to mount some very used RA-1's for the autoX this weekend and I'll have a better idea of any improvements.

Forgot to mention the new brakes are GREAT! lots of feel, no fade, just stopping.

Mounted a Micro-Trak RTG for APRS tracking... look on aprs.fi for KC2ZDP if we get any packets out.

Woot! NEFR 2011: 1st in Regional Group 2 both days and 4th in MaxAttack!

in car: http://vimeo.com/26557825

Great event! Rough but not all the time, just the baby heats and rockadillos to get around. Lots of flats and oil pan issues. as for the car we didn't have any real problems. made an field repair to an inner CV boot on friday, was clunking pretty bad going into service, changed and went back out only to have Concord Pond thrown due to a red cross (no one hurt I think we'll never know the entire story). bent a few rims on saturday but not enough to flat. Mr. 8 lb sledge hammer will take care of them. had some good stage times, continue to be happy with the new brake setup. going to have to work on a catch can for oil consumption and need to get a tune sorted if we are going want to start thinking about top ten stage times.

It was good seeing people out there having fun. it looked like spectator numbers were a little down but the weather was great and the rally ran on time

the cams and exhaust made a noticeable difference but it is not night and day and certainly not as much as swapping in a ej22. you really had to run it above 3500rpm to feel the difference. more noticeable in 2nd and 3rd but still won't pull through 4th.

I'm looking to buy a ej251 or ej253 short block to do a hybrid swap if anyone has one sitting around.

Just out of curiosity, how do you have those brakes plumbed? are you doing each MC as either front or rear or running an X (each MC has a front and the opposite rear) and how are you managing the proportioning?

I want to set up a dual MC setup when I do my ABS delete. (partly because my brake proportioning is very wrong, partly for the redundancy, but mostly because I only want to bend brake lines once)

One master cylinder for the front brakes and one for the rears. Sizing the master cylinders correctly for the calipers being used does most of the proportioning. A balance bar fine tunes things and adjusting the master rod length controls lockup points front to rear.
