So I'll start this from the very beginning. This is right after I pulled it off the lot and threw a couple decals on there with some WRC inspiration. This is along the Shelter Cove Road up in northern California:

Next up the car (and I) moved out to Maryland. Just after three months of being there somebody decided to take my radio two days before Christmas. I hope it made a good present:

Soon the car became the official transporter for one of my other motorsports hobbies. I actually wrecked the bike that day (with street plastics, doh!) and have since converted it to a streetfighter. This is at Summit Point in West Virginia:

After moving to San Diego I really started to discover the fun of the dirt. A friend of mine asked me to go up with him to Ocotillo Wells for some fun. I had a blast!!!

awesome! i miss Summit Point. that was my home forever. i moved to NC from MD but went to Summit Point all the time. then started doing track days and racing my Honda CBR 600RR. i've since sold it and am tooling around town on a Yam WR250X supermoto bike. looking to pick up an R1 this summer and get back on track. great pics! thanks!!!

hey man good lookin car...what hitch are you running? i've got a Curt on my Forester and was considering putting the same on my impreza as i love how it disappears.

how does the gearing in the STi like towing the trailer and bike? curious as I'm going to be getting into Track Days and hopefully a racing league within the next few years.

The hitch is a Draw-Tite and does quite well. Truth be told, the transmission held up very well for every track day and the full cross country drive. Just over 1000 lbs and 3000 miles and not a hiccup. I was pretty happy. This is what the mount looks like from behind. It pushes my exhaust down a little bit but not enough to get new hangers. I took the red sticker off after I realized how ugly it was.

..... UPS came!!!!! I think everyone here knows exactly what the UPS truck sounds like. I can hear it a mile away. So... I know some of the stuff you see below aren't the smartest buys but I was still in the Christmas spirit. I get quite unreasonable around Christmas but everyone seems to enjoy it. So no big deal. Take a look!!

These boxes came from three different places on the same day. Overload. Big thanks to Paul Eklund for the decals he include in my front brake order.

So... things to do this weekend include, remove and mount new front brake system, mount handbrake, run the hard lines for it, install control panel over radio hole, and install master switch. I'll probably bolt the tow hooks on tonight after running to Napa to get brake line and fittings. Oh yeah, one other thing to do this weekend: Gut it for cage installation!!! It looks like it's going in on Monday. More details to follow. At least one other person on this board knows.

Don't worry, things will be slowing down real quick come next week when I write that check. I prefer your method, but I just had to get it out of my system. This way I can look back and be like, doh... that was stupid. This in turn inspires brilliance and creativity which is the reason why I wanted to build instead of buy. I love this car and I wanted to learn more about it, cars in general, and rallying. This whole thing is going to be an experience for me and I don't want to take it for granted. Buying a built car just wasn't pure enough for me. I want the whole experience. Energy is there for sure, but the brilliance is going to come with the aid of the experienced here on this board. That's why I joined. Hopfully I can contribute my ideas and later be an inspriation to the next Subie owner that's thinking about really getting dirty.

Whoah... I think you're right. I do need to slow down.

Still have to finish the plumbing, install front rotors/calipers, and test the lines. Finding all of the fittings to do the plumbing at local auto parts proved to be very difficult. I'd recommend finding everything that you think you'll need online so that a) you know the sizes of everything you have and b) you don't have to run around to 5 different stores.

Nice going, some big plans there!

Okay so I hate to flog a dead horse (we've had this discussion on DI several times before) but have you put any thought to the hydro handbrake and the centre diff? The regular handbrake in the STI disables drive to the rear wheels (as I understand). Are you also wiring that system/sensor up to the hydraulic brake?

Yep. Still gotta bolt the switch into the frame of the handbrake. Then I just need to cut a piece to put on the rod that pushes the switch closed when the handbrake is "off." You can still see the switch on the mechanical e-brake above.

use a brake pedal light switch instead of the stock one (for the handbrake), it makes it a lot easier to mount (at least on my ebrake it was)

also, you will need to put back in the electrical half of the abs module otherwise your dccd will not work

So... as you can see I now have a cage. While searching around the various forums I ran across a post from Charles at Safe Drives asking for Subarus to be brought into Autopower Industries here in San Diego to get measured so they can design their kits and in return you'd get a kit at a discount. I sent Charles a PM and asked if they were making any plans to make a rally kit and that I would submit my car for not only measuring but fitment and installation as well. Sure enough, they did. So what you see above is the first GD Subaru rally kit by Autopower built to FIA specs. Thanks to Charles at Safe Drives for setting this up.

Now... for the next phase of construction. Man o man. Installing the cage has opened a can of worms that I wasn't quite ready for yet. Seatbelts are no longer able to be installed so at least one harness is in need. A seat would probably be a good idea too. Then I have to solve the door card dilemma. I can either dremel away at the originals or I'm gonna have to go custom. It looks like there's too much to cut away so I think I'm gonna sell those and go with some aluminum or maybe even carbon fiber if I can find it for a reasonable amount. I'm also gonna have to get some paint on the raw metal before it rusts away. Too bad it's not ready for a full interior paint. Anyways, if any of you have some good ideas, I'd appreciate hearing them.

yea, plan ahead and always budget at least 25% more than you planned lol

for the cage, I'd just put some oil on the bars for now if you're not ready for paint.

for the doorcards - what class/sanctioning body are you building the car for?

Yes, oil will keep the rust off.

This cage kit is not yet available. But it will be soon.

This kit is not FIA Homologated, nor could it be. This cage is a Rally America spec cage kit that will also be legal for just about any other type of racing in North America if installed properly.

Alright... So as you may have seen, we have decided on the team "name." I was bored and armed with photoshop so I decided to try some ideas on what I want the car to look like graphicswise. Totally unimportant right now but I just wanted to see what you all thought. I can tweak it on good suggestions. So, this is where I'm at:

Skunk Racing is my brother's superbike team but I wanted to represent. We've both been Pirelli fans for a long time and hey, I like a little WRC inspiration. Aside from Pirelli, I don't think I'm gonna sport too many corporate logos unless I'm actually sponsored by them or with a contingency.

*Changed wing to have just the Skunk Head. Added "Rally Skunk" to mirror. Tricked out number decal, added myspace page, fitted other decals a little cleaner.

Bling! I also picked up a Motive Power Bleeder to bleed the brakes since I was having some problems. Holy crap. I recommend getting that or building your own. Litterally took 20 minutes to drive in, remove wheels, bleed brakes perfectly, mount wheels, and go for a test drive. Oh and Safe Drives, note the padding in the corner!!!!

So I figured it was finally time to take care of the pesky door situation. The remedy was plexiglass, glue, a trip to a fabric shop, and a lot of creativity.

I'm glad I didn't sell the front door cards after the cage went in, they proved to be very useful. The actual card was made up of a couple pieces but the top part was particularly useful. I used that because it gave the rounded edge up at the top which would have been difficult to create otherwise. I traced the rest of the card on the plexiglass and away I went:

So on the most recent drive across the country, my wheel well liners were sucked away and probably still reside on the side of I-40 somewhere in New Mexico. Time to remedy the situation. I already got two dents on the fender which I'm not too happy about, not to mention the wire loom taking a little beating. My own negligence. With some UP2MTNS inspiration I went to San Diego plastics to pick up some goodies. Picked up two sheets of thin 24x60 HDPE and five sheets of 24x48 UHMW in 3/8th for the underbody to be done later.

A little tape measure and eyeing and came up with this template:

You WILL destroy your bumper eventually so don't let that take out your nice new fender liners. Plus it will eventually make its way into your tire and start to snag up.

I used two 1/4 bolts/nuts/fender washers per side. One bolt in the back that runs into the cockpit. For the front passenger side I put one up high near the air filter and on the driver's side one through part of the frame since I could reach the back of it. I kinda felt like another bolt would be usefuly to "push" the liner against the fender but it came out fine without it. I also ran two of the mudflap screws through it on each side. Didn't do the back.

Everything looks excellent! Let me give you a little tip.....bend the front part up almost 90deg. and run it along the fender to just under the headlight (so if you took off your bumper you won't have it hanging in front of your tire). You WILL destroy your bumper eventually so don't let that take out your nice new fender liners. Plus it will eventually make its way into your tire and start to snag up.

Sound like a job for zip ties. Any worries about stuff flying directly at the tire, like jumping rocks? My bumper is almost gone as it is.

Well, yesterday I spent the day up at Jackson Rally to modify the calipers and rotors so that they will clear 15" wheels. It was great to see all the projects going on up there. The RLLYSTI is a work of art and the wagon is a monster. Kyle does some great stuff.

Today was cutting, rather laboriously, and instally the plastic underbody protection. Came out pretty good in my opinion. I'm thinking fliping the nuts and bolts so that the head is on the bottom of the car instead of inside the cab. All of the bolts I did through the car except on the jacking plates where I welded on some nuts. It was my first welding job ever... and it looked like it. More updates:

Got the dash flocked and was suprised how easy it was. The tricky part was making sure to coat the edges and I didn't do too well on the air bag cover but it still looks pretty good.

Next I pulled out the welder and started stitch welding the interior. I have everything done inside the car except what's behind the dash. Saving that, engine compartment and the bottom for another day.

Also, the car has been recently getting some love at Jackson Rally. This includes reinforcing the rear strut mounts, replacing the bolt on stut bar with a weld in one, new bumper beam with tow hook and inlets for the light bar, stainless light bar, skid plate bracket/ mounts, and giant skidplate.

Looking great.. cage hookup from Safe Drives, some UP2MTNS inspiration, some RI inspiration, some fab by Jackson Rally and suspension from Odi, this car definitely has some DI DNA running through it. Pretty awesome - when are you shooting for your first event?

You're definitely right about the DI influences. I started this project pretty blind to the rally build process and the vast majority of what I've been doing has been based off of something from this site. As my experience grows I'm learning to use my own creative license to do things in a unique and functional way. But for now... straight pipe:

This little piece of pipe is just a replacement for the muffler and bolts on and off to the same point so I can switch between straight and muffled or race and street. The cat is on the down pipe and I figured I'd leave everything from the axel forward until it dies. It was already banged up enough that it wasn't worth selling. Once it does I'll reuse the downpipe with a quick disconnect and just run a 2 piece catted pipe.

Well the car is completely gutted right now. Hopefully everything will be up and running before the Cal City meet. Gonna do the last installment of Kyle's work, paint the interior, run new brake lines, and throw in the seats, harnesses (both electrical and safety), fuel lines, and everything else.

Aside from that, I have the tint guy coming tomorrow [edit: Sunday]. Anybody have some last minute input? I was originally just gonna do the lightest they had but then I started to like the look of the darker tints and how they keep it cooler. RA doesn't say anything about tints but NASA says that the driver must be visible through the window. Thoughts?

You are correct:
3.6.8.4 Window Films
The use of translucent and colorless anti-shatter films on glass side windows is highly recommended. The use of silvered or tinted films is also authorized provided that the openings in these films allow a person outside the car to see the driver.This might be something that isn't enforced too strictly. I seem to remember seeing quite a few cars with mirror tint on the side windows. Those you for sure can't see through. Keep in mind, if you do go dark on the side windows it can be tough to see out of the sides. My STi has limo tint on the side windows and it is very dark after the sun goes down. Something to think about when running night stages and you have to look out the side windows while throwing the car around something tight...

We have tinted windows in the WRX and never had an issue with NASA.
I find it keeps the black car cooler during the day and reduces glare from the side on stage as the sun goes down.

Oh... the poor Streetfighter. The neglect. Poor thing. Well the Subie put her on the back burner. I have some big plans for her but Kyle keeps taking all my money. Right now she's just naked with a cheap-o headlight. I gutted the baffles, chopped a little off the tail, and hid some wires. I'm seriously thinking about going bobber tail, but I'm having a hard time commiting. Future plans involve brake lines, moto handlebars, and some sort of mad max rearsets. Here's how she sits:

Well... I guess the STi got retired as the tow vehicle (and daily driver). This here is a 2006 Dodge Ram 3500 5.9L Cummins Turbo Diesel with a 6sp manual and 4wd. Pretty clean at under 90K. No mods planned for this guy until the Subie is "done." Even then it'll mostly be luxury and reliability. No 6" lifts and smoke stacks (sorry Kyle).

It's name is Falkor.

Round 3 of the Jackson Rally treatment is underway. Hopefully this will cure the weakness.

As a compromise, I straight piped the exhaust. It's loud, rattles windows, and blows smoke on command. Just waiting to see what the chip will do.:twisted:

A guy in my apartment complex has that truck in single cab... with a huge battering ram front bumper (like Burke's) and smoke stacks. They gotta be 6" across. Pretty sure it has Texas plates too. LOL

As a compromise, I straight piped the exhaust. It's loud, rattles windows, and blows smoke on command. Just waiting to see what the chip will do.:twisted:

I guess that will have to do. It reminds me that I have to get my Dodge running. Its been sitting for about 2 years too long.

I've always been a fan of that idea. A buddy of mine restored an old International Scout, and he just sprayed bedliner through the whole bottom half of the interior. Its his offroad vehical, so he can just spray it out after it gets muddy and stuff.

However.... it's official! The Subie is a genuine rally car!

Got her started yesterday and sounds great. Just have to bleed the brakes and it'll be 100% drivable. Gravel wheels and restrictor/tune are the only big ticket items remaining.

As of now, we are planning to make our debut at Sandblast Rally on February 6th, 2010.

Today we made some good progress getting everything together. My old air filter was starting to fall apart and I can't find any unifilter filters in the U.S. anymore so I got an universal K&N filter with extra wrap for dust. Hopefully it helps.

Then I took out what amounted to around five shovelfuls of dirt from the rear wells. It was three inches deep in some places. Then cleaned out the brakes and uncovered all the bolts and nuts around. While down there I dremeled out the corners of the strut ear on the knuckles. Figured it wouldn't hurt after hearing about what happened with the RLLYSTI. Also did a quick alignment in the rear as I was looking a little too negative with the camber. I tried to get it as close to neutral as I could just using a board and level.

Other than that we mounted up the fire extinguisher (no full system yet), found a nice tidy place for the front reservoirs, put in a passenger side window switch finally, and few other little things.

Still to go is to install the restrictor and map light that's on the way from All Wheels Driven at the time of this post then get tuned by TopSpeed up in Atlanta, mount up some extra lights, and we're also trying to find a computer to put in there. Oh, and of course we gave her a bath.

Spent a lot of time this weekend getting everything wired up. Still missing the DSI for the terratrip so I can tap into the speedo wire. Also threw in a map light and remade the switch panel to accommodate more switches and the fire system for whenever I get one.

Also put in a windshield visor on the inside of the glass.

Then tackled installing the restrictor on the turbo. I wasn't aware how easily coolant flows so I made a mess trying to clamp the hose. I'm still hesitant about how I am going to secure the restrictor to housing. I've seen guys on here go from stick it in and forget it, tack weld, to full FIA style set screws and safety wire. Right now I think I'm gonna go with some small set screws that the inlet hose can go over since the restrictor itself isn't long enough to not use the inlet on the turbo. Either way, I'm heading out to Atlanta on Monday to get a tune with Topspeed's owner, Doug.

Restrictor secured. Tapped two holes on the inlet. Dimpled the restrictor, and some super loctite. If I ever have to show it's secured then I can just slip the inlet hose off to reveal the screws which isn't that big of a deal.

So I would have posted up the results last night but I managed to get the car and my truck stuck in the mud overnight...

Anyways, I had a great experience with Top Speed. Got a very reliable tune and got the power coming on sooner. Topped out at 240whp but settled in at 235whp/306wtq. I can barely tell any difference up to around 5200rpm. Made one disturbing discovery though... my intake temps were getting up to 160. I really need to wrap the downpipe, uppipe, and the headers and maybe make some sort of panel to reflect the engine heat away.

Not too bad for a stock 2.5L and goes to show the quality of the restrictor from All Wheels Driven.

I also discovered that they have the fastest Eclipse in the country with over 1000hp and runs in the high 8's on gasoline!

Officially addicted.

Got a flat on the first stage after hitting a "bump." Super wet but a ton of fun once you get the surface figured out. Even helped another Impreza by pulling them out from being stuck. Aside from the flat nothing was wrong with the car and everything checked out fine.

2nd in Open Heavy
5th Overall

Big thanks to Team Broken Motorsports who helped us out a ton. They definitely went out of their way to help us in all aspects this weekend. Dylan from Valkyrie Motorsports (backyard bomber) did a great job during service making sure the car was good to go for the next stages. Can't thank all of those guys enough.

Oh, and the penalties are dropped thanks to my on top of it codriver.

now lets see how long it takes me... its been about 4 1/2 months already, i doubt i'll be done in 3 1/2 due to shortage of cash flow

i know how you feel as far as your R1, my GXSR 600 just sits in the garage now after lots of track days and 1 racing season... its all about the rally car now

Wow... so separating the motor from the transmission was quite the chore. Just so you all know, tow ropes make really good engine lift straps and if you're having a hard time pushing your car back into the garage, grab a big ratchet, the right socket for your axle nut and go to town. Works like a charm. :thumbsup:

Great build thread. Couple questions. With the restrictor, do you think you can send me a picture or post up a picture of the inlet of the turbo. What exactly does the restrictor do besides obviously restrict.. 2nd question is. What do you have as far as preventing heat soak? Do you have heat soaking issues at all?

ScoobyDoo8, check out my earlier post for the picture of the restricter on the turbo inlet (http://www.dirtyimpreza.com/forums/showpost.php?p=186785&postcount=93). All it does is reduce the size of the inlet. Heat soak is an issue for me and I'm trying to address it with some wrap for headers, turbo, and downpipe along with some reflective foil on the intake/inlet and the corner of the intercooler by the turbo. If that's not the pic you wanted let me know what you're looking for as I can easily take some pics while everything is out.

And.... I'm knocking out TGV deletes right now, along with installing a new flywheel, crank pulley, air inlet, radiator, kevlar timing belt and some anti heat bits.

I've never really thought about building my motor, but while it's out.... I know kelford makes some cams targeted for motors with restricted turbos. Could be a waste of money. I need to do some research before I do something crazy. Any recommendations?

Well.. we got everything running for Black River and ended up sending a rod through the block on SS2, Jerden Falls. I have the in car footage from that stage so I'll post it up soon. Right now we're looking into a couple different options for a new short block:

1: OEM short from a rally vendor
2: Stage 1 from Rallispec
3: Stage 1 from Topspeed
4: Full race block from Rallispec
5: "Rally spec" from Slow Boy Racing
and if I win the lottery,
6: Cosworth

I left the rod and motor still attached until I could get a hold of some caps. I've been leaning to a stock block just for the sake of time and money, but I really really don't want to have a DNF again like that. Then again I could have a whole new set of problems by getting a purpose built motor and not being able to support running it for multiple events. I think the arguement I'm making for myself is can I get a nice motor that will last 2-3 times longer than a stock one so that the overall cost is somewhat close. Methinks probably not.

I know that sound and feeling all too well. Not on a subie though. I blew up a Toyota 22R after my WRX spun a bearing. Massive massive failure, rod through the block. Then swapped in another 22R, 30 miles later blew a hole through the side again.

Good luck with your decisions, I know I am in the same boat as far as what to do with my WRX. Stock EJ257 or upgrade....

Thanks guys. I just picked up a stock 2007 EJ257 from Allwheelsdriven and will be getting an upgraded oil pump and pickup to help prevent any oil starvation. Gonna save the upgraded block for another time.

The pan has a couple dents in it from pre skid plate days (3+ years ago). I saw that one exhaust cam gear jumped two teeth at some point. Not sure why that happened. I was spot on with the timing and head torquing. The valves never hit anything. My gut feeling is that it was oil related.

We don't remember hitting anything too extra hard but the 1st stage was a little rough and it was chewed up since we started pretty far back. There were some big rocks out there.

Finished SS1 and the control workers told us the rear wheel looked strange. Sam got out and confirmed and then we tried to drive it to the next control. The car started filling with smoke from the tire rubbing on the strut so we stopped to see if we could fix it, took the wheel off, and found the broken strut.

Our crew guy got spares ready and we actually had it changed and back to service before the first car left for SS6, but apparently you can't restart under CARS rules.

We were super bummed.

Super bummed indeed. It's really lame to go out after the first stage especially from something that just fails. Really putting a damper on doing any RC events in the near future.

The "no restarts" rule kinda sucks for an amateur who - for sure - wants to place well but also really wants to get seat time and a bit of value for their time and money investment.

Having seen the beatings that Keith dishes out to those RS&SPs, I'd say they were a good choice. Dunno about Ohlins in practice but it's certainly a name with a great rally pedigree. Odi or Barrett would have all the answers you needed though.

Well now that ski season is over and my ego has rebuilt itself after two DNFs in a row, it's time to start focusing on rally again. As a quick present for the car I had some new graphics made for it. Check out the new livery:

Focus is now to get prepped for some race this summer. Top of the list is to get the new suspension in which should be on its way shortly. Need to get the old broken strut rebuilt still and will probably be putting those on the market if anyone is interested. I'm going with some entry level RSSPs for the new suspension so we will see how they fair. Also need to pick up a couple new wheels as I learned the hard way that gravel tires and snow don't mix. Anyways, standby for some new updates in the coming months.

So STPR ended up being a bust due to work commitments but I got the go ahead to attend Hyperfest. I'll be out there with the car giving rides on Saturday, June 18th at Summit Point. Three weeks till Rally West Virginia! I'll be picking up a pair of Lassa Rally 4's to give them a try. The RSSPs held up really well at Hyperfest so I'm definitely confident staying with them.

Not too much other prep to be done other than fluids and torquing. If you are coming to the event stop by our service area if you want to pick up a team t-shirt! So... spun a rod bearing at Rally West Virginia. That's the 2nd block to go this year. I really need to stop breaking things and finish a rally.

First one was oil starvation sending a rod through the block. This one overheated. Not sure if it was the thermostat yet.

Looks like I'll be traveling across the country to get one of those nifty Tees. And expect 5 million phone calls this winter when I start tearing into the RS that will hopefully be my first rally car.

Motor is in!!!! Big thanks to codriver George Loef for making the drive and pulling an allnighter with me to put it in and get things sorted. Almost 100 break in miles complete and many more to go.

Rear brake pads were close to being done so I picked up a full set of Hawk Blue pads. Our hyro e-brake has always been "weak" so this might help to solve the problem.

The OEM clutch is getting close to done with an event or two left. Any suggestions on clutches? Probably going with an Exedy stage 1 heavy duty for our launch control assisted starts.

We'd love to see anyone and everyone come out to Black River Stages. It's a fantastic event and is located a whopping 20 minutes from where I live so I consider it my home rally. See you soon skkeeter!

Replace it while the engine is out so you don't have to take it (or the gearbox) out to change it later.

A little too late for that. It'll be part of the winter reset. It's not terrible, just getting thin.

Clutches aren't terrible on the GD's, just remove the radiator and move the motor enough to get in.

Same setup as Keith's. Baja designs prerunner hid's. They are amazing.

skip the stage 1 clutch. go to an exedy stage 2. (that's what I've been running, I'm on my second one - I try to change it every season). Lightweight flywheel is well worth it too

So right after I wrote my last post an exhaust cam gear exploded bending a valve. We had an extra on hand and got it in just in time. The bent valve is robbing some power and clicking like crazy but we made it through the first day. Crossing our fingers and hoping it holds through today.

Not as bad as you would think. It's definitely nice not having to shuffle the wheel. Another side effect that I like is that while the power steering still works just fine, you get more feedback from the road when turning.

Hit a giant boulder and bent a bunch of suspension components that we couldn't completely fix. Ended up in a ditch a stage later...

Getting close to finishing the teardown which included removing everything under the car to get threads touched up and antiseized so that servicing is much easier on the crew in the future. Some upgrades this year will include pin stands, improving the current skid plate, and possibly others.

you're about 2 months too late. also, 2 of the hotels in lewiston closed for the winter which sucked because we were booked there. now we're renting a house

Just purchased a Vi-Pec PnP ecu today. Bringing the car to Innovative Tuning to get it running on the new computer. Oh... and it has anti-lag.

Successful day at Innovative Tuning today. Majority of the tuning is done with the Vi-Pec. Here's the dyno chart with the results:

Thanks for sharing the dyno chart! It's very hard to find dyno sheets with competitors running pump gas, this makes my power goals with the Tal[hoon] seem much more realistic.

Also, 320wtq! More than most gas pickups, should be a blast. Do you have any baseline results prior to tuning?

Here's our new oil cooler setup. Wraps around the radiator to stay protected in case of a nose dive instead of wrapping around the radiator support.
