View Full Version : WRX Rally Car - Cagework by Jackson Rally

Decided to designate this car for rally, and things fell right into place for the most expensive piece of the puzzle to get worked on first. I stripped it down to a shell and now it is at Jackson Rally.
Kyle is about to start work on my cage as soon as Aaron's is finished. I got the car in there not too long ago and should see some progress here pretty soon.
I am very excited to have Kyle do my cage, I have heard nothing but great things about him and his welding is second to none.
Here are the first of the many many pics to come:

Heres the story behind the car. My buddy and I purchased this for him over a year ago with all intention to do an sti swap. Besides all of the crap on it, the car was in excellent shape.

We parted out all the stock stuff and did a full sti swap. I lended my friend a bunch of parts but he ended up not being able to afford it. I purchased the car from him and parted all the sti stuff out. Here are some pics of the car when it was at its most complete state.

I came to the realization that the car will be ready for paint soon and I have no parts for it ...
Something I really wasn't looking forward to purchasing was seats. For the price of what seats cost I could buy the motor, wiring, and drivetrain for the car(which I still don't have). Luckily I found a deal and had to jump on it!

Stoked to here, they are really comfy. The guy I purchased them off of said he has the lumbar support pads and that he will give them to me when he finds them. If not they shouldn't be too expensive.

Looks fantastic. I too am very impressed with the work coming from those guys. Top notch.
Perhaps it's not an issue but compared with some of those cages we chose not to have a horizontal bar from the main hoop back to the rear turret or a bunch of cross bracing in the trunk between the rear turrets. The reasons? Here are 5.
a) no people in that area to protect, yes ok, more tubing is probably better to strengthen the car as a whole but...
b) Having driven a few cars prior to the build I didn't feel that the extra strengthening was necessary. It's maybe more of an issue out west where you guys have some rough desert stages.
c) easier access to the helmet net located behind the seats from the rear doors
d) allows us to carry a second spare wheel accessible from the rear doors rather than stack two in the trunk. The extra weight out back isnt such a good thing. Yes, I've tested this and can feel the difference in the handling. It may not be a problem for other drivers.
e) in the event of a serious accident we can climb out of the rear doors/trunk
I'm not suggesting anyone should do as we did, we all have different preferences but I just thought I'd share.

Thanks for the comments Albert!
I would love to run the idaho rally in july but I think that time frame is way too soon. The car might be stage ready by then but I don't think my pocket will be for the expenses that go along with entry into an event. I will most definitely be shaking it down with you guys at as many events as possible. As far as stage, I think a good goal would be either Gorman or Prescott.

That makes sense. I see some people with crazy bars in the rear and some people have minimal. It's good to know both schools of thought on the topic.

The greatest thing obout the rally cars is the area ost likely to collapse is the driver area(s).
I put my cage into a 3d load dynamic program as it was being built, and I had quite a few extra tube fitted due to the crushability of the drivers area.
The biggest problem is that to make the Strongest caged area it takes tubes going in 5 axis' or greater, but the drivers area you have to carry drivers, and be able to allow easy?? access in and out.
Disect your own cage into a "bridge" design on scratch paper in one axis, then the same in the 90 degree axis. See how many gaps you have in the cage design to for a properly trussed bridge. This means top and bottom chords with "locked" triagular bracing continuing end to end.
Most cage designs fall the most basic engineering basics. Add in bad fab work, and you better hope the money you saved you put towards a great life insurance policy.

Thanks for that. I don't question it. I'd be really interested to see such a load diagram on a cage just out of interest. I'm sure it would be an eye opener to many just how weak the most basic of cages actually is.

I haven't seen any guys around here carry two spares, and at lower level, slower stuff I would assume that you are less likely to need to replace a wheel/tire on a stage, let alone two, then say someone like cusico that runs the Baja 1000:lol2:.

The cage in my car, which is the older rules of 1.5"x.120" would take a 106k dead load on top of the B-pillar if I remember right, and I placed the overall weight for crash dynamics at 4250lbs to over estimate the kinetic multiplier in the program. If you take out the dash tube, and the floor tube running door "x" to door"x", and went 90 degrees into a 16" column like a telephone pole, the front drivers areas would get crushed to the center tunnel at about 52mph. I drive faster than 52mph everyday.
Please dont include the factory shell into the design as it does help in slower speeds, it fails on all counts and rips apart. I never got my hands on a subaru shell p/s, but searched and sent an email to an engineer at mercedes, and he sent me a volvo p/s to rip apart. Subarus are very well build, as I have cut 5+ into pieces, and their up there with a mercedes/volvo on perimeter metal thickness, and boxed beam sixes.

Ryan- out of curiosity, what program are you using to do your 3D load calculations and stuff.

Most cage designs fail the most basic engineering basics.
Yes, in a way they do, and until you remove the requirement for a driver and co-driver to be able to sit in the car most cage designs will continue to suck (with regards to side impact). Having to compromise is a bitch.
At the speeds these cars see, along with the much higher risk of hitting things like trees/telephone poles, skimping on added bracing towards the front of the car is downright stupid.

Kyle and I were going to get tubing for this car today, and we were joking about my post(s) as not many people would get what I said, and I said Loren the engineer would understand...Hahaaha
If you could box the drivers areas in on six sides with an x inside a box on each side, that would be the strongest design. Only problem is the driver would not be able to get out easy.

It is a program I use. It is very nice as it includes every material I've ever seen or heard of, and a parameter schedule of those materials. Sorry to be vague.
I think standard programs like solid works and autocad would get you there, but I dont use them, so I dont know??????

Just curious how often in Production classes do you really need to carry two spares?
I think class is irrelevant when it comes to odds of getting a puncture / damaged wheel. One might argue that a more inexperienced driver may hit more objects causing damage... or will a more powerful open class car rip through tires quicker?
I had been contemplating running two spares but still want to see how the car handles with all that additional weight in the back. Space is also a very big concern too.

OK! Time for an update. After another 8 hours of scraping yesterday I got bored and took some pics. Progress has been put on hold for two weeks because ben is more important then me and needs his cage in like I need parts for my car.
I decided to do a full sti swap into the car and am going to be running super production. We will also be doing an x through the firewall and a dash bar like keiths car.
List of parts I have for the rally car:
Bad ass roll cage
Bad ass seats
Bad ass hydralic hand brake
thats it.
PLEASE KEEP YOUR EYES PEELED FOR A TOTALED STI!!! I need to buy one!

Looks GOOD!
I'm removing that awsome goop under the car right now too... :shootsself:
I feel your pain!
Are you preping for paint? Seam welding? Other?
How's the heat gun and scraper treating you?
I'm using a 4" cupped wire brush on an angle grinder. It's a heck of a workout on the forearms :jack: but it's working well. If I was a bit more patient, I could remove the goop and leave the e-coat... but I'm not.
Thanks for posting the pictures (especially the cage ones) I can use the motivation right now.

Thanks a lot daniel!
I have been prepping for seam welding and for paint. I am going to start sanding the exterior of the car to ensure a decent paint job. Workout on the forearms fo sho :).
If you heat the part that you want to scrape off from the inside the crap seems to come off a lot easier.
Keep up the good work, I know how long these projects take and it definitely requires a lot of determination and perseverance to finish them.

Update Time!
I got a bunch of 07 STI Parts from an rolled sti(perfect for me because at least I know the parts are warmed up for what I am going to put them through:eek:). It's looking like I will be running Super Production with a 07 STI. This car will be one of the few that have seen every front end available for it's chassis!
I now have a lot of the parts needed to make it a car:
Engine
Steering Column/Rack
Gas Tank
Wiring
Drivetrain minus Transmission and Driveshaft
Street Wheels/Tires

I think I'm pretty straight on the pics, no need for ban! There is not a whole lot else to look at right now. Hopefully progress starts moving quick very soon, I am so anxious to get this thing on the road...off the road.
I have a bunch of extra parts, pm me a list of stuff that you are looking for. Will give discount for another shirt! The one you gave me at Gorman has definitely seen it's use :D.
