Well it's about time my STi got seriously dirty so that means time for some major changes. As it currently sits, the car is slammed on BC Racing coilovers (those will be coming off hopefully within the next two weeks - I'm waiting on my ksport rally spec gr coilovers to come in). Other mods currently on the car include an invidia dp, jic catback, innovative lc-1, open ecu stg 2, 35% tint. I also have a primative skid plate and diff protector sitting in my room waiting to get installed.

custom lightbar to hold 4 Hella 700 FF's (we were welding without gas so the welds aren't the prettiest. I painted it black and it's drying right now. I'll get new pics tomorrow. I'll also wire them up tomorrow)

all the ones in the garage were shot at ISO 3200 :?
can't wait to get the wiring done to see how bright these will be. Maybe I"ll have time to toss on my skidplate too

How did you design the lightbar? I'm thinking of something similar for my 07 STI, but want it stealthy enough that you see as little of the mounting hardware as possible!

indeed it is - hopefully my new coilovers come in soon so I can get some suspension travel and ground clearance. the bc's that are on there right now work really nice on smooth pavement but with minnesota road conditons they don't have much of an opportunity to do their job :lol:

light shake isn't too bad - the bar is really quite solid and most of the shake is from the lights themselves (need to tighten them down more)

not sure how i feel about these coilovers right now. on the freeway they are a bit bouncy (finally got the dampers dialed in and that's helped out quite a bit). they seem to handle rough pavement and lumpy frozen snow quite well. there's a slight clunk in the rears and the front dampers are a pita to adjust (inverted design). body roll is pretty minimul and steering is very responsive - the steering feel imo is better than the bc's (definately less bumpsteer).
Those are beautiful inverted struts you got. Looks like you will have more travel to utilize.

Reviews of these guys is slim pickings on the web (although it's a Sco0b owner who did the one review I found).
I know a lot of people would be interested in hearing how well they hold up to some rally action. Given the cost relative to the Teins or RS&SPs, they're a great price, imo.

Yea I could find squat for reviews (except the one you mentioned) on the gravel specs.
so far dislikes:
front damper adjustment huge pita (inverted with no built in knob - have to snake in a allen wrench that I cut about 1/2 the length off of)
rear clunk (need to double check my spring preload back there). clunk is a fairly rare occurance - happens when going over several oscillating type features in a row
kind of bouncy driving on the typical road or freeway (need to play with dampers a bit more - I dialed a lot of the bounce out but still have enough to be annoying)
Likes:
dispatches with potholes, ice chunks, train tracks with ease. can be noisy but you barely feel a thing
travel - appears to be lots of suspension travel
handling - even with height above stock the car handles great. minimal body roll and steering feels responsive (much less bumpsteer then when I was slammed)

needs more lumbar support (at least for my preferences)
wish blue matched other interior blue better but that's minor
seat bracket did not bolt right in - i had to tweak some of the holes with a dremel

one of my old cars.. the day i finally put my wheels on it, along with rolling the fenders and relocating the wire harness by the wheel.. it snows! and i had to drive about an hour and a half each way to return the fender roller. prob was some of the best fun i ever had in that car.. sideways down the highway and getting stuck on offramps and onramps.. pretty much ne hill. i shoulda charged for snow plowing.. :eek:

Most of, if not all of, the cover I have seen for Hellas are specific to each individual model of light.

car is coming along sick man. dr. jekyll and mr. hyde big-time.
new suspension ftw! ksport rally spec gr's are off the car finally! i had these on the car for 3 months, which was 3 months too many. at first they seemed to be ok but in the end my verdict for them is garbage. don't waste your money. build quality is terrible (they look like junk after 3 months. the BC's I had on the car for 10 months looked brand new after coming off the car). they made tons of noise (clunks, squeeks, groans, etc.), they rode awful. the adjusters in the front were almost impossible to access. ok, enough ranting.
I now have tokico d-specs with stock sti springs and tophats on the car. so much better!

You are so stoked that the STi's dont have a fraction of the sound dampening the GC's do. ;-)
lol I've dealt with removing sound deadening before in 240sx's - what a pita!
interior is now pretty well gutted (still have some wiring work to do as well as some under the dash stuff).
cobra imola s installed (corbeau fx1 pro on passenger side). crow harness, sparco harness (temporary until cage goes in). I also have wrx doorcards now instead of sti ones

Might as well leave it unpainted simply because painting costs money. Take the money you would've painted it with and use it on safety equipment. Besides function is always greater than appearance in rally.
yea well I can get it painted for free so that's not much of a concern. I actually really like it white though (I would paint it white since it is just kind of raw fiberglass). with the white teamdynamics and all the white graphics and lettering, i think it'd be pretty sweet

yea it's a piece of aluminum sheet - I want to redo it with some thicker gage metal though, it's a bit on the flimsy side.

Go to Discount Steel in Mpls. Ask them to show you where the aluminum "drops" are. You'll have a huge range of thicknesses to choose from. I think the panel I've got for fabbing up dash stuff is 0.060 or maybe a little bit thicker.

I took care of my fender rock chip issues tonight. cleaned, masked, sanded, cleaned, bedliner (I had previously sanded all the rust off and primered with rustoleum) now I just have to deal with the massive gouges down my rear doors lol.

I would if I had the time. I started a new job this past July and I accumulate vacation too slowly for that to be practical this year. I'd love to be able to run the car outside of rallyx, tsd, and track days in 09 but it seems very unlikely at this point

right on Aaron....Rally TN will suck up....oh....all of 2 days vacation. Travel on Thursday, recce Friday, rally Saturday, travel home on Sunday.
You dont need the level of car prep a gravel event demands either as it's essentially a prolonged track day with jumps.
You won't regret it and you'll learn more than a season of rallycrosses.
Just my opinion though and it worked for us...it might not for you.

Your car should turn out great.
On the harness, are you just "lightening" or what exactly? That looks like many hours for not much weight out at this point. That harness spread out on the floor brings back many memories.:)

yes graham is doing the cage, I just say CPD since people are more familiar with that name. everytime I go up to check on the car I spend quite a lot of time drooling over the engineering and fabrication put into cpd1 and cpd2 - absolutely stunning cars.

Worth it too for simplification of troubleshooting later. When it's a rally and something electrical isn't right, it's going to be nice to not have to worry about all the non-essential crap in the harness.

yep this is another reason I wanted to do it. of course, the biggest hurdle is doing it right and not accidentally pulling wires that affect other items. andrew and I have been very careful with double checking the wiring schematics in the factory service manual so hopefully the car starts, the exterior lights all turn on, the gauge cluster works, and the dccd functions

He doesn't mention that andrew ****ed up and ripped out the dashboard illumination wires, then had to solder them all back together again. :roll:

Cool. You will have great cage when that car is done..You might think about having him beef up the subframe/skidplate while it's there by the welder and the tubing..:) He did some trick stuff with the front end of the G5 focus . Nice tube "x" in front of the radiator..
On the wiring, that all makes sense, but one thing.. The standalone ems. You don't need one to have a proper, relaible set up. There is better technology now than even a few years ago. I've dealt with many different kinds of standalones on street and rally car builds, and will tell you from first hand experience, that you are way better off with a stock STi ecu and AP V2. If you go standalone, you lose reliability and fuel mileage (you need it for long transits). With the AP you can have 10+ maps (low, mid, high boost, race gas, launch control, flat foot shifting, etc., and economy) at your finger tips, switch them realtime in less than 1 minute, have code scanning, and realtime data. Even if you go rotated turbo, 1000cc injectors, e85, or whatever else, you can run it on the AP. You can also custom map the car accordingly for the restrictor.
Not trying to be a "hater", just trying to share my on stage, and hanging stage side with a broken car experiences. My GC8 rally car was a very reliable car on an AP. It left me on stage a few times on a standalone, lost a few podium finishes due to that, and ran out of gas with 76 miles on a tank..:-( My tuning sponsor suggested it (LINK EMS) at the time, but I won't run any more of my own rally cars via standalone. There are STi's tuned to over 500whp/wtq on an AP, you don't need nearly that much on stage..:)

Mike Hurst the technical director for RA has already seen the cage mostly installed and the entire design. The car has basically been log booked except for seeing the seat belt mounts which leads me to believe the sill bars are not needed for RA

legal, but then you have to cover the doors with protective material (to prevent edges & things parts of you can get caught in when you crash), so why not just leave the stock panels in place? (or in PGT you have to leave them as is).

Doesn't save much weight, really, and then you loose the convenience of things like a handle to close the door, a good place to mount the window switches, etc.
Plus, you'd want to screw it on, riveting would be a PITA to deal with if you needed to fix something in the door (like a broken side window, for instance).
It's just easier to leave the stock door card unless you're made of money and can have a custom carbon fiber one made and molded to the bars. Youi can always pull out any sound deadening, upholstery and cut off the map pocket if you're worried about every last ounce.

Andrew and Nick came over to help, we started by finishing dropping the diff/crossmember to free the gas tank. I need to buy new bolts - the long ones that go through the rear lateral arms. I also need new endlinks and maybe rear lateral arms lol.

if you're worried about weight, why would you retain the power windows? it'd be easy enough to do crank windows with sheet metal or even aluminum if you prefer. dunno... the gc rally car i was in doesn't run stock door cards... it's got alum. or sheet metal popped in place with crank windows. not really any wiring to get to back there without power windows.

This is a common mod on the G20, where the endlinks go for like $35 each. It's cheap, and effective.

no clear. this was rustoleum primer and then several coats of rustoleum high performance gloss enamel. high wear areas will be covered in rock blocker or bedliner otherwise we're leaving it as is
andrew, i ordered 2 pairs of high strenght spherical rod ends to make endlinks out of so that's taken care of

modify heater core to fit under the knee bar (eliminating the a/c exchanger completely)
reinstall wiring harness (hoping that it still runs)
flock dash
add circuit for battery/alternator kill switch
wire map lights
rewire driving lights
mount harnesses
relocated dccd sensors and controls
reinstall rest of interior pieces

As Carl said, its stock on the STi's. I've never seen mine come on before either, and thats even after driving around in the hot desert doing donuts for an hour at a time!

For real. Leave the gauges for your co-driver. Its hard enough just looking ahead and staying on the road, let alone looking at a bazillion gauges.
I don't have any gauges other than the stock cluster - I don't think I'll add any in the near future either. visual inspection for smoke or fire is my gauge lol

Should probably add an oil pressure gauge, just because it's so catastrophic so quickly to lose oil pressure.

Are these from McMaster Carr? I use a set that look just like that from McMaster for my 32mm FSB when autocrossing. They are not the strongest things. I broke 2 this past summer. But I haven't been able to find anything better with the same amount of swivel.

yea they may not be the strongest but they are relatively cheap compared to buying aftermarket endlinks (i'm a mechanical engineer, I tend to buy a lot of stuff off mcmaster)

IMO, if you haven't broken one yet, don't bother replacing them. None of the subaru endlinks will bend much before just breaking, so the gains will be minimal, if they are even noticable.

it's carbon carbon. the driver's side is good but there's that one crease in the passenger side. there's also a big airpocket that wouldn't go away next to it. I just poked some holes in it and back filled it with a cyno instant adhesive. i need to sand it all down and apply more resin - i think i'll rockblocker them too. it's likely that they will crack but if need be, down the road we can pull them up and re-apply (although it'll be a bitch to get them out lol)

Well alrighty then. Try the laminating roller in place of the squeegee next time, they make things much easier without worrying about moving/scrunching the cloth. Picture stolen from some randon composites shop:

didn't do too much today. mounted the handbrake, messed around cutting up random bits of the car (heater core, pulley cover, made a new switch plate and laid all the positions out)

I removed the a/c exchanger and cut off most of the housing (I also shortened the pipes for the heater core)

Please elaborate on this!!! My dash is out, and i'd be all for doing this.
sent you a pm aaron. for those others who would like info, here it is:
I order the mini flocker kit + an extra miniflocker + an additional 1lb of fibers from this site DonJer Products: Suede-Tex and Soft Flock Supplier (http://www.donjer.com/)
then it's as simple as following their instructions - it's very easy. the gist of it is clean the surface very well, apply the the adhesive - make sure you can't see any of the dash but don't get it too thick - use very even strokes or roll it on (the adhesive is more like a thick paint or tar - don't get it on stuff you don't want it on, it's hard to get off), spray the flocking on (tip, use lot's, you can't put too much on but you can definitely get too little), done! it takes about 24 hours for it to set-up and about 1 week to fully cure (I was able to handle my parts about 48 hours later without being too worried about damaging anything - now they seem very durable). make sure to do it in an area this is easy to clean up, these fibers get everywhere! (wear a respirator or mask too because you could really mess up your lungs inhaling a lot of these fibers)

Man, what a great build thread! I like your 2010 deadline. Its realistic. Rushing it to make a '09 race could mean skimping on something and spell disaster. You could always have a few shakedown runs and make any changes should you need to.

excuse the ugly welds - none of us have all that much welding experience. it is extremely strong (you can jump up and down on it and the bar does not move - instead the whole car moves)

i rallyx'd it yesterday. threw a cel on the way home - not sure what it is yet but the car drives fine (not in limp mode or missfiring). my abs light was coming on occasionally too but would go away if i turned the car on and off

how'd it feel at the rallyx with the cage installed? noticable difference?
car's really coming along nicely! what did you end up doing with the door panels where they interfered with the cage bars?

it makes some funny noises when cornering hard. the exhaust also falls apart easier (until i welded it). otherwise the GD is already a pretty stiff chasis so you don't notice it as much as you'd think

i knew you had cut them up. just wasn't sure if you had finished them.
hit a curb at low speed in deep snow on saturday. had no idea how wide this driveway I was entering was (looked about 5' wider than it was due to the snow drifts lol), started to rotate the car and tagged the curb square with the driver's side rear wheel. This was probably 10-15mph but i caught it dead on. looks like i have a very bent rear lateral arm, a very slightly twisted trailing arm, and a dspec with torn mounting points.
all new arms and hardware are on order (woot for dealership sponsor lol), currently talking with barrett (allwheelsdriven) on getting a set of their coilovers sent out. hooray for stupid mistakes!

well it was completely drivable. in fact, it drifted really good (but only one way with that 30 degrees of toe out on the left rear :lol:). i moved the strut back and the camber is almost normal (other than the trailing arm twist) and i could hammer out the lat arm...
i think i'm going to weld up that tear in the dspec tonight (basically the impact elongated the whole to the affect that i can get something like +10 degrees of positive camber lol). that way i at least have a usable strut in case i can't get the allwheeldrivens stuff before the mnsubaru ice races

Don't know what you have for a welder, but if it's not up to the task you could bring the strut by my place. I've got a 185A 240V MIG.

all i was going to do was weld a piece of solid round bar in the newly created camber hole - since it'll end up like a compression fit it doesn't have to be all that strong - just keep it from falling out either end. I just want something to block the stock bolt from slipping.

No damage that I can tell so far. But I felt pretty damn stupid for the next while.

yea I seem to hit a curb every year in some way or another (last year I did an abrupt 180, couldn't see anything with all the snow on the windows, clutched in and rolled the back wheels over a curb - luckily they were squared with the curb so nothing happened, just rolled back down)

You know the joke about how the oil light in Subarus should actually be the "Rebuild Engine Soon" light?
In SR20 powered cars it should be the "replace shortblock immediately" light. I really need to make a skidplate for the G20. I've got the material, just been too cold (and too busy/lazy).
