It's been a long time coming but I figure it's time to start my build thread. This is my 2000 2.5RS Coupe that I picked up last feb.. I picked it up with 95K on the odo, and in pretty pristine condition.
Her first event Ridgecrest 2007!!

My first investments were a set of 15" steelies and a Greddy EVO 2 catback that only cost me $100 dollars brand new!

She recently went under the knife to get a new clutch!! We opted to take the route of moving the engine rather than dropin the tranny. It worked out pretty well. If you have access to an engine hoist I suggest this!!

I would suggest picking up a rear main seal just in case. We got in and discovered that mine was leaking a little bit, and since it was a sunday had no access to a new one!

Just slid it forward. We didn't even have to undo the AC. You just have to be mindful of it so you don't pull too much and bend a line.

yea, the more and more i do things with the car, the more times i have just been leaving the motor in, instead of always taking it out. Not that the motor is hard to take out, on these they are cake, it just seems somewhat easier. Not only are these cars easy to work on, but theres also a good amount of room in the engine compartment.

Nice build thus far!! I wish I would have replaced my rear main seal when I had the engine out. I need to replace both.
The pulley looks nice!!

Painted the steelies last Sunday with gunmetal wheel paint from Autozone. Turned out pretty nice Thanks be to Grimspeed for the card trick!!

So on Sat. I went to Jackson Rally's shop (thanks 06drtywgn) and did my suspension swap!! It went pretty easy thanks to having all the right tools readily available (thanks again Jackson Rally). The back still seems a bit high. Not sure how (or if) I'll correct it but it works for now. I also need to correct the rear caster issue somehow. It's not bad but limits me tire wise!!

The stock box without modification is probably not watertight but when adding a snorkel its a good idea to make sure all connections/fittings are watertight.

Well its been a while since I've updated my thread but here is the latest. As you last saw I picked up a quick column form L and E Fabrication and couldn't be happier. I mean who wouldn't love about a little over two turns lock to lock. It has definately helped with my rallycrossing. I no longer have to saw like crazy, just nice, easy, quick movements. L and E also hooked me up with some Super Poly Pro sway bar bushings, and some sick Whiteline Endlinks to go along with my Ebay sways. The car handles awesome now!! Nice and flat in the corners!! On another note I was able to procure another sponsor Function Drinks. So far they have been great!! The drinks are awesome, and I've been giving them out at all of the Rallycrosses. At GH 2 we went through just about 120 drinks throughout the day. Function Drinks is an up and coming drink company the likes of Vita Water but way better. Hit up their website to find a dealer near you!! I suggest trying Urban Detox, their hangover remedy which also helps to remove airborne toxins from your lungs which is really good after a day of racing.
Rally Innovations was kind enough to hook me up with one of their skidguards which I used (more like abused) my first weekend out!! Without it I would have totally killed my front bumper!! That'll teach me to listen to my co-driver when he says "You're going too fast!!!"

Alright folks so here it is!! My Rally RS has got a new doo!!! I think it's f'in sick!! I'll be bronzing my wheels and installing my AGX's this weekend. So even though today started out sh!tty with GH3 getting cancelled/postponed, I had these pics to come home to and I'm picken up my baby tomorrow!! It's been two weeks and I'm jonesing!! All right 505 fans. It’s been a long time coming but I’ve finally found the time to do the write up for my suspension upgrade (although I've changed it already). Thanks to Jackson Rally for letting me use your facilities and air tools! First things first always make sure you have some wheel chocks and some good jack stands. You’ll also need to rent or buy some strut coils spring compressors, as you’ll need to use your stock top hats to make this work. My first upgrade to the suspension set up was a set of 98’ Outback (not OBS) struts and springs. This set up offers a substantial lift from stock as you can see in the photos. I did not notice a significant camber problem with this set up however the rear caster (position of the wheel within the wheel) well was slightly off effecting tire size. The largest tire that can be fit with this set up (without correcting the caster issue) is a 26”-26.5” tire.

Angle grinder (electric or pneumatic)

So lets get started. Begin by chocking the rear wheels, setting the e-brake, and making sure that the vehicle is in gear. Once this is done you will want to crack the front lugs and jack up the vehicle by the center crossmember. Once the car is jacked up take your jack stands and place them under the frame rails as fair forward as you can and lower the jack till you are resting on the jack stands. I always leave the jack in place just for some added security. From here you can remove the front wheels and we can begin he real work. Lets start by disconnecting the front sway bar. This will allow the suspension ample travel when you need it for disconnecting the front struts. Depending on how you are disconnecting the sway bar you’ll either need a 12mm or 14mm socket and end wrench.
Once the front sway bar has been disconnected from the control arms on both sides we can begin focusing on the actual strut removal. You will need to disconnect the brake hose from its bracket on the strut. Us rally guys will usually take an angle grinder and cut the bracket so that we can avoid having to bleed the brakes. If you do not have access to an angle grinder you’ll have to disconnect the brake line and make sure that you bleed the brakes later. Next you will have to unbolt the ABS sensor from the strut housing, and steering knuckle making sure to replace them after you have re-installed the new strut assembly.
Now it’s time to start removing the strut. The strut is mounted to the steering knuckle by two 19mm bolts one of which is your camber bolt. An impact gun will work best for these but if you do not have one available you’ll need a 19mm socket attached to a breaker bar, and a 19mm end wrench. Once you have removed both bolts you can turn your attention to the thee mounting nuts up top, which you can access from the engine compartment. These are 12mm nuts, which are fairly easy to remove. I would suggest having a buddy hold the strut down below while you undo these. Once you have removed these you should be able to wiggle the old strut out.
Now that the strut is out its time for the fun part, compressing the springs. This can be very dangerous if not done with care so please make sure that your spring compressor has lock pins that keep it on the coil. You’ll need to compress the spring on your old strut first. Once you have done this you’ll need an impact and a 17mm socket to remove the center nut on the strut that hold the top hat on. Pleas make sure that the coil spring is compressed enough so that the spring perch and top hat can be rotated. This lets you know that there is no pressure on them from the spring and they are not going to fly off once you remove the 17mm nut.
Once the nut is removed you can remove the top hat and spring perch and set them aside. Then you can release the tension on the spring compressor slowly and evenly on each side and remove the spring compressor from the coil spring once all tension has been released. Now it is time to duplicate this process on the Outback strut assemblies with the exception of releasing the tension on the coil spring. Once you have the center nut off of the Outback suspension, remove the top hat leaving the spring perch in place and replace the Outback top hat with your stock on or upgraded Group N top hat and re-install the canter nut. Now you can release the tension on the coil spring until it is again resting against the perch. Now just reverse the process and you’ve got one side done. I would set your camber to full negative when re-installing. To do this just make sure that the center mark on the camber bolt is towards the engine perpendicular to the ground. Repeat his entire process for the other side and the fronts are done.
Now onto the rears!! The process for the rear struts is the same as the fronts. Disconnect the sway, remove the brake line and abs sensors, and follow the same set of instructions as outlined for the fronts. You will need to remove the rear seats to gain access to the top strut mount nuts but aside from that the process should now be fairly straightforward. One tip for the rears: since the rear top hats do not have a bearing allowing them to rotate please note the relationship of the top hat to the lower bracket and make sure when you re-install the top hats on the new struts that they are in the same orientation. I like my setup alot!! The agx's along with the OBS springs gave me a subtle lift and it still handles very well on the streets. As far as Autopower they have finished with my and their kit should be available soon. Once I get a new job and have the extra cash. I'll be picking up the kit and continuing the build!

oh no doubt you get a bigger lift from the fozzy struts and springs, but that also ends you up with camber issues, and in my situation would be somewhat overkill, thus i inquire about OBS springs :D

Yeah mine were used on stage rally by the Rally Innovations team for a bit so they've seen abuse!!. You can probably expect close top 3/4 of an inch.

Amazing, just wondering if you've fixed your caster at all? I may be fabbing up a set of trailing arm bracket spacers, I'll let you know how it goes, should be simple, 1" thickness should center the wheel.
Also a question for ya and any alignment guys. After that lift installed, I need camber bolts in the rear obviously. Are there some that will fix it while some won't? Will 1 bolt per side work?

Looks like Plastic Tops, and Plastic Mounts. You are going to run into Tech issues if your first event is Rally-america. Can't recall if its technically in the rules but they can fail you even if its not... (ask me how i know :P )
if you do Nasa events they are a little more lenient, but often the techs are also RA techs and will tell you they don't like the plastic ones...
any guess as to your first event?
you keeping your car CRS:GT Legal? (stock headers, stock ecu relfash okay, internals okay) no weight reduction!
you keeping your car USRC Prod legal? (stock everything, no battery relocation, no cams, no nada (ecu reflash okay)

Well those extinguishers are old now so I'll have to pick up some new. I will prob be close to production legal. Only thing that would put me over is headers. Was planning open light but we'll see. Not sure about my first event. All depends on when the car is all buttoned up. Definitely wanna do Mendocino if I only do one event this year.

Y'all asked for it so here it is! It's a long time overdue but hey that's life.
So in May of 2010 my car went over to Kyle Jackson's (http://www.jacksonrally.com/) shop to get the cage work started. Kyle did an amazing job as usual! He got the main hoop, a-pillar bars, roof-x, header bar, and rear headknockers tacked in along with welding in the front mounting plates. Everything fits very tight to the body!

The plan was for my father in-law and I to complete the cage, adding all the necessary tube and gussets however life got in the way on both ends as it often does. Fast forward to over a year and a half and I was fed up and decided to pay to get the cage finished. After many quotes I decided that Jim Pierce (http://www.piercemotorsport.com/servlet/StoreFront) was the guy. With decades of experience, recos, and the fact that he is a NASA scrutineer, Jim was a great choice.

I'm not sure if the body is bent or not. I think the ears and insert might be creating an optical illusion (at least that is what I am hoping). I think the ears can be fixed but according to Odi if either the insert or body are bent it's not worth it since the insert replacement would be $600!
So I'll hopefully wrap up cage painting this week and then all I have to do to drive it again is seal up the sunroof, put the doors and fenders back on, and smog it. Then I can drive it again! Stay tuned for more updates and thanks for the interest!

Do a google search around where you live for places that service fire extinguishers. they generally have pretty good prices, but if you ask , they will sell you fire extinguishers that can be serviced. the servicing is very cheap and if you keep your rally car for 2+ years you'll save money (think the service is like $10?) also the place i go to gives me free mounts (or they have when i've asked) :)
Sick looking cage, love the tripple door bars (well 2 doors + sill)
Uhm.. you might be able to put a Bilstein 50mm insert into your DMS housing... replacement cost would be $400 ish (from what i'm hearing) looks to me like your Insert is bent... I've got a few that look like that...
and you may want to consider getting a stock header from someone and putting it on when you make a rally (If you have any interest in CRS GT) might be a rather worthless idea unless you are planning on a full enough schedule to win a class though ....

ooh.. Well IF you decide you'd like to go that route, i have a spare stock front swaybar, i could bring with me to Mendocino.
But you could also ask your class competitors if they can vote you in for just 1 race like that. If that's the Only thing keeping your car from being class Legal, for that 1 rally I'd vote ya in!

Good to finally see an update! Glad Jim was able to finish off the cage for you, I know I was probably triple the price to finish it ;). Im just glad I got the main bars in for you and they are nice and tight! Take another look at those inserts and if they are good then I can fix the bent tabs on the housings for you. Those tabs on the DMS's are notorious for bending like that.
